Battery Safety: Handling, Charging, and When to Retire a Cell

Devices with removable batteries use high-drain lithium-ion cells — most commonly 18650, 20700, or 21700 formats. These cells can deliver very high current, which is what makes them suitable for vaping hardware, and also what makes mishandling them consequential. A damaged or shorted cell can vent hot gas and catch fire.

The rules below are not precautionary boilerplate. Each one addresses a documented failure mode.

Wraps and insulators

The plastic shrink wrap on a cell is its outer insulation. The metal can of an 18650 is the negative terminal, and it extends up the sides of the cell — so a nick in the wrap near the positive end can let the can touch the positive terminal through the device body or a metal object in your pocket. That is a direct short.

Inspect the wrap every time you handle a cell. Any tear, nick, or lifted edge — especially around the top rim — means rewrap it before use, or retire it. Rewrapping kits are inexpensive. Also check the small insulating ring around the positive terminal; if it is damaged, retire the cell.

Never carry loose cells

A loose cell in a pocket with keys or coins can short across its terminals. This is one of the most common causes of battery fires in practice, and pocket lint is flammable. Use a plastic battery case. They cost almost nothing.

Amp limits and matching

Every cell has a continuous discharge rating in amps (the CDR). Sub-ohm vaping at high wattage draws real current — a 0.15Ω build at 80W pulls well over 20A. Running a cell beyond its CDR causes it to overheat and degrade rapidly.

Buy cells from a reputable vendor and be sceptical of ratings that seem too good — inflated CDR claims on rewrapped cells are common. Genuine high-drain 18650 cells sit in the 15–30A range; a wrap claiming 40A or higher on an 18650 is almost certainly false.

In multi-battery devices: cells must be the same brand, same model, same age, and charged to the same voltage. Mismatched cells discharge unevenly, and the weaker cell gets over-discharged, which damages it and can push it into an unsafe state. Mark your cells in pairs and always keep them together.

Charging

An external dedicated charger is preferable to charging in the device. External chargers monitor each cell independently, terminate correctly at full charge, and often show voltage and charge current per bay.

If you do charge in-device via USB, use the cable and adapter appropriate to the device's rated input. Do not exceed the rated input current.

Either way: charge on a hard, non-flammable surface, and do not charge unattended or overnight. Lithium-ion failures are rare but fast — the window between the first sign of trouble and a fire is short.

Temperature

Do not leave a device or spare cells in a parked car, on a windowsill, or anywhere they can heat up. Elevated temperature permanently reduces capacity and increases the risk of thermal runaway. Equally, a cell that has been in freezing conditions should be brought to room temperature before charging.

If a cell feels hot to the touch during use or charging, stop, remove it from the device if safe to do so, and place it somewhere non-flammable until it cools. Then retire it.

When to retire a cell

Stop using and dispose of a cell properly if any of the following apply:

  • The wrap is torn and you cannot rewrap it immediately
  • There is any dent, bulge, or deformation in the can
  • It gets noticeably hot in normal use
  • It no longer holds charge — runtime has dropped substantially
  • It has been dropped hard onto a hard surface (internal damage is not always visible)
  • Any liquid has got inside the cell wrap

Cells wear out. Treating a two-year-old cell as if it were new is a mistake — capacity and current delivery both decline with cycle count.

Disposal

Do not put lithium-ion cells in household waste or general recycling. They cause fires in refuse trucks and sorting facilities. Take them to a battery recycling point — many electronics retailers and municipal recycling centres accept them. Tape over the terminals before transport.
